How small can iron-on letters be?

Short answer: it depends entirely on the font - from about 1 cm for a clean bold face to nearly 3 cm for a connected script. This page lists the limit for every font we offer, and explains what actually breaks first when lettering is printed too small.

The 0.6 mm floor

Every printed detail on a heat transfer needs at least 0.6 mm of ink to print crisply and survive pressing and washing. Thinner strokes starve and break; gaps tighter than 0.6 mm flood shut as ink spreads. That single physical limit, projected through each font's letterforms, decides the minimum printable size - and because every font distributes its thick and thin parts differently, every font has a different floor.

These are the live numbers from our designer, not estimates. "Letter height" means the height of a capital letter - the way you would measure it with a ruler on the shirt.

How we set it

We print each new font small, press it onto fabric, wash it, and look at what survived. The size where every letter, dot and gap still reads cleanly becomes that font's minimum. Script and decorative faces have thin joining strokes that fall below the 0.6 mm floor long before a bold block font does, which is why their minimums are two or three times higher.

That minimum is built into our lettering designer as the smallest setting on the size slider, so an unprintable size is not something you can pick by accident - and there is no nasty surprise after you have paid.

What is the absolute smallest iron-on lettering you can print?

With our cleanest fonts, letters hold up down to about 1 cm tall. Decorative and script fonts need more - typically 2 to 3 cm - because their thinnest strokes hit the 0.6 mm printing floor much sooner. Each font in our designer carries the minimum we press-tested it at, and the size control simply will not go below it.

Why do script fonts need to be so much bigger?

Connected script fonts have thin joining strokes between letters - often less than a tenth of the letter height. At small sizes those joins fall below 0.6 mm of actual ink and break up in printing or washing. A bold block font has no feature that thin, so it can shrink much further.

What is the 0.6 mm rule?

Any printed detail - a stroke, the gap inside a letter, the dot on an i - needs to be at least 0.6 mm wide to print reliably and survive pressing and washing. Thinner strokes starve of ink; tighter gaps flood shut. Every font we offer is press-tested against this floor before it goes in the designer.

Does this apply to numbers and punctuation too?

Yes - and punctuation is often the surprise limit. In some varsity fonts the full stop and apostrophe are the smallest details in the whole alphabet, so they set the minimum size, not the letters.
